20% Steam Metering Error Traced to Locked Density Value — Why Temperature & Pressure Compensation Matters for Vortex Flowmeters

A plant discovered a 20% discrepancy between steam consumption and boiler output. Investigation revealed the converter was only connected to a pressure transmitter, while temperature was fixed at the design value of 200°C — despite actual operation fluctuating between 230–250°C. Operating conditions had long since drifted, yet density was still calculated using the design value.
Why It Happens — Four Mechanisms

  1. Vortex meters measure operating volumetric flow; density is derived.​ Without compensation, density is locked at the design value. Any deviation in operating conditions translates directly into measurement error.

  2. Gas and steam density are highly sensitive to temperature and pressure.​ By the relation ρ ∝ p/T, a 10% pressure change shifts density by roughly 10%; a 5% temperature change shifts density by approximately 5% in the opposite direction. The effect is even more pronounced for steam.

  3. Saturated vs. superheated steam require different compensation dimensions.​ For saturated steam, temperature and pressure are mutually determinable — measuring one suffices to look up density. For superheated steam, the two are independent; measuring only one assumes the other is fixed. This is precisely why "pressure only, fixed temperature" setups fail.

  4. Compensation can be defeated by installation errors.​ Common pitfalls include: gauge pressure substituted for absolute pressure, insufficient thermowell insertion depth, missing condensate loops on impulse lines, and leaving the medium model at factory default — all of which render compensation ineffective.
